Perfect - suricata (ips, hyperscan), openvpn (client specific vlan ip's, don't add/remove routes).

We've heard about this. It means the file system did not consistently come back after reboot and it made recovering impossible. Are your backups still there? Graph (Health) history?
If you have the e.g. the system running on an SD card (Nano image) and it has been used for a while already try to replace it. The flash cards aren't getting better.
Also which version of OPNsense did you start with?
Cheers,
Franco

after the problem comes the last running config is under backups and the corrupt is set as main...
the corrupt is identical except the interface config
its a normal image running on 16 gb msata ssd shipped with the apu2c4

ue is an usb ethernet device, likely mobile 3G stick? If it's not there during boot, the sequence aborts and reverts.
If this is true, the problem is not the disk or the PSU or a corrupt file system, it's the reboot and a bad luck of USB not being there on time.
Timing is not a strong suit of USB. Try the os-boot-delay plugin, it will give USB devices an extra 10 seconds.

You're so right!
Did a test without ue0 and its corrupting the config like before.
Thanks for figuring it out!
