Hi,
After update to 22.7.1 from 22.7_4 I did reboot, on boot I received this error-
tar: Damaged tar archive
tar: Retrying
...
...
...
on control-c I got root shell.
Anyone know what the cause?

File system playing tricks. We don't have any magic solution at this point other than hoping the file system will keep its integrity.
If the system comes back up try to reapply the upgrade and maybe find a hard disk replacement if the disk keeps doing this.
Cheers,

My take on issues like this are:
Blow away the entire existing firewall
Reinstall latest OPnsense
Be sure during installation to select ZFS file system, my view is the ZFS file system is more resilient to errors
Restore your config
If problems persist, then, it's likely to be hardware related.
